Lots of worlds are larger than they appear, did you know. For example: around Radiant Garden, there are mountains, and I am pritty sure people have been over them before. The Land of Dragons might not be just China, and I know that there are many seas in Port Royal. Even Space Paranoids appears to be huge. Maybe our heros only saw a small portion of each world?
But, the borders. Are they in the sky? Or are they on the ground, like with Stone Hill and Cliff Town? Is there other ways to break the walls? I'm unsure, but it might be possible, since Experiment 626 (somehow) got to Radiant Garden.

Still, where do you think the ship was built? There is no way that ship could have existed since the events when one world divivded into billions of worlds (as mentioned in Grandma's story). Maybe the Grand Councilwoman found some gummi? Just a thought.
But the main question remains: are the worlds like ours, or like Stone Hill and Cliff Town? Maybe we only saw a small portion for each case. It's known Atlantica has at least two oceans (proven with the line "You're not from another ocean..."), and there are hills that are unseen in the Pride Lands. The Destany Islands has a few mountains, but I agree with Riku that the main island is pritty small (even the city I live in is larger). There is so much to see in each world. Too bad we'll never see all of it...

Pretty sure Nomura is going to bring back older worlds in future games. He wouldn't EVER want to miss the chance of making a Through The Looking Glass in KH. Especially since there'll be a few years without Wonderland.

Most of those are just examples that people still remember the original world, and that there are stories about it. The Keyblade War wasn't spectacularly long ago, from what we know, it was just in the past.

But some worlds have areas that cannot be visited in the story that could lead to other places miles from the main setting. Are you sure this is not a repeat of Stone Hill and Cliff Town, who have invisible walls?

In general? I'm sure that there are extended areas to each of the worlds. Twilight Town has a beach, apparently. That doesn't mean that the worlds include whole oceans and countries that we don't see. The mountain vista could also be an effect of the world's splitting -- they were all one world once, remember.

I would compare the walls to atmospheres. I'll try to relate a video game who's universal laws are based on philosophy to science. When the worlds were one, it was like this planet, with varied ecosystems. But, when they were shattered apart and restructured, they each only contained one or two specific ecosystems. The barriers separating them are, at the most basic levels, the gravity holding the atmosphere against the world. After that, their also seems to be some invisible solid barrier, which, of course, ends up being gummi ships. I also agree with Kryten. The icons that appear on the gummi usually have the most notable locations, meaning that, say, a whole extra ocean or country would be out of the question. And, if response to the "you're not from another ocean" thing, look at the world's oceans. Do they have specified borders? No, meaning that the ocean that is visitable in Atlantica could be several.

I think Square is just being lazy about the worlds, look at FF XII. Couldn't they try to rationally expand the worlds?

Hm? Could be. I think a world in the series should be no bigger than Tasmania, but no smaller than the asteroid in one episode of Lilo and Stitch. Atlantica appears to be small, but we've yet to visit Morgana's lair, which appears to be in another ocean. There is also a town in Beast's Castle (where Belle's father lives), and plenty of weard islands in Port Royal. There is also some talk about what Experiment 626 has been up to since his escape from the ship in Deep Space. Some say he went to an unnamed world and met Lilo, others say he's been living in Radiant Garden.
But I wonder how large this one world was? Baised on the billions of stars in the sky in BbS, I'd say it would have been much larger than Earth. One of the best ways to hide borders are by ether uncrossible deserts (like in the Wonderful Wizard of Oz) or rough seas. The latter might be one reason why nobody can cross the oceans in the Destany Islands.
AlVan: Yeah, the backgrounds in some areas (in FFXII) are very life-like and beautiful. There is a beach in the game that I really want to swim at. And about world expansion, it's impossible story-wise, but there are some areas in visited worlds that we have yet to see...
